For three decades, Dyna-Fab has operated a decidedly low-tech business stamping out metal parts for rockets, restaurants and more. Now it\u2019s looking to a higher-tech future, powered by an investment in cobot technology.<\/em><\/p>

Based in West Lebanon, a tiny Indiana town not far from the Illinois border, Dyna-Fab provides metal fabrication services for customers in a range of industries, from defense to restaurants to parts manufacturing. It operates from a complex with roughly 60,000 square feet for production and storage.<\/p>

Over the past few years, the company has invested in cobot technology, first for plasma cutting and later adding cobot welding. Scott Rew, President of Dyna-Fab, says making that first move did more than add new capability. It also provided momentum.<\/p>

Cobot-powered opportunities<\/strong><\/p>

Asking themselves, \u201cIs there a better way?\u201d led the Dyna-Fab team to explore cobots and make the move to higher technology.<\/em><\/p>

Dyna-Fab\u2019s move toward cobot technology grew from conversations Rew had with Kerri McDowell, Dyna-Fab\u2019s Executive Vice President, about the metal broiler pans the company stamps out for New Haven, Indiana-based Accu-Temp, which supplies equipment to restaurants, schools, healthcare facilities, grocery stores, the military and more.<\/p>

After being stamped, the pans, which can be nearly four feet long, must be trimmed of excess metal. In the past, Dyna-Fab would trim each pan with a special band saw, a tedious, manual process that could take up to 45 minutes per pan.<\/p>

\u201cKerri and I got to talking, and we wondered, \u2018Is there a better way of doing this?\u2019\u201d Rew says. That question led them to investigate the plasma-cutting capabilities of cobots. And while they were impressed by the possibilities, the cost of the cobot initially made them consider simply adding a second band saw instead.<\/p>

With the help of a Manufacturing Readiness Grant, they purchased the cobot and put it to work. The impact was remarkable: The 35- to 45-minute process of trimming the pans was reduced to about 3 minutes, and the team saw the potential for using the cobot for other projects. \u00a0<\/p>

\u201cYou can run multiple projects through that machine,\u201d McDowell says. \u201cSo that was a big, big game-changer.\u201d<\/p>

The versatility of the cobot really shined through when Dyna-Fab began to work on a project for a start-up firm out of New Jersey. Hatched by firefighters, Turtle Fire Systems LLC had created a special device to combat the challenges presented by electric-vehicle (EV) fires.<\/p>

To fight such fires, the company points out, responders must be able to direct copious amounts of water at the vehicle\u2019s battery, which is usually located underneath the vehicle and, as a result, virtually impossible to reach safely with standard nozzles. A metal, dome-shaped piece of equipment, the Turtle Fire System can slide under a car or truck and, through a cluster of nozzles, direct more than 500 gallons of water per minute onto the battery case from below.<\/p>

Ultimately, Turtle Fire Systems believes it can have a strong market in two sizes of its water-deployment system: the portable one that firefighters can slide under a flaming vehicle and an in-ground version that would be installed at EV charging stations and parking locations.<\/p>

The Turtle Fire System team was looking for a company that could stamp out the metal dome at the heart of its product when they reached out to Dyna-Fab. \u201cWe were like, \u2018Absolutely, there\u2019s nothing hard about that at all,\u2019\u201d Rew says. \u201cWe\u2019ve got some big 500-, 1,000-ton presses. Yeah, we can do that.\u201d<\/p>

Once they started working together, both Turtle Fire Systems and Dyna-Fab recognized that there was more the Indiana company could do for the firefighters. Soon, Dyna-Fab was supplying technical drawings, welding, helping with overall production, warehousing products and more.<\/p>

As it was ramping up its engagement with Turtle Fire Systems, the Dyna-Fab team started considering how much it could realistically take on. \u201cIf it takes 15, 20 or 25 minutes to do an entire system and you\u2019ve got a backlog of 250 or 300 of these, I could see burning out our welder pretty quickly,\u201d Rew says, and the worker pipeline wasn\u2019t deep enough to simply hire more welders.<\/p>

Dyna-Fab began investigating the welding capabilities of the cobot. What they discovered was that they could in fact add welding capabilities to the cobot they\u2019d already purchased. With proper programming and employee training, the cobot reduces the time required to weld the Turtle Fire System by 80%.<\/p>

And that giant step forward could lead to others. Rew believes Dyna-Fab could take on more with Turtle Fire System, perhaps assembling the complete \u201cturtle,\u201d powder coating it and even serving as a centralized warehouse and distribution facility. \u201cThere\u2019s no sense sending 80 lbs. of material to New Jersey to send it somewhere else,\u201d he says.<\/p>

Meanwhile, the company is exploring other product opportunities and customer projects that make the most of its technology upgrades. \u201cI think it gives us a good opportunity to let other people know that we have this capability and get some new work here,\u201d McDowell says.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t

\u201cWe're designing our own legacy manufacturing equipment with what we've learned since installing this system. We're running lights out and had the opportunity to quote a 4-million-piece job that was coming from offshore. It's opened our eyes to what's possible.\u201d<\/div>\n\t\t\t\n\t\t\t\t\t\t

Key Learnings: Think big and collaborate <\/strong><\/p>

Opportunities often start with the simple question, \u201cWhat if?\u201d Progress happens when you tap into relationships <\/em><\/p>

Dyna-Fab probably could have enjoyed a steady business by embracing the status quo and stamping out the same parts in the same ways for years to come. But asking, \u201cWhat if?\u201d and then tapping the expertise of the people in the company and around it encouraged it to think bigger and to pursue new opportunities. Following are some specific ways those lessons took shape.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t

Dyna-Fab seems to thrive on this question, always asking, \u201cWhat if we take this a little further?\u201d or \u201cWhat if we see what else this can do?\u201d Those questions can lead to unexpected opportunities.\u00a0 \u201cBy stepping back and rethinking possible course of action and re-evaluating what\u2019s possible, it can take you to a completely different conclusion than perhaps you started with,\u201d Rew says.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t\t

Don\u2019t assume the people in the front office always have the answers. It\u2019s usually the people on the floor who really know what will work. It was input from his welder who prompted Rew to add cobot welding technology to Dyna-Fab\u2019s arsenal. \u201cI was thinking about buying a whole new system,\u201d Rew says., \u201cIt was Cory who said to me, \u2018Why don\u2019t you just buy the welding engine for the cobot?\u2019\u201d<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t\t

When Dyna-Fab was trying to figure out how to meet the Turtle Fire Systems demand, the team brought in the people they bought the cobot from and asked how much of a difference the welding component could make. They got good counsel and accurate predictions. \u201cI thought they might oversell it,\u201d Rew says. \u201cBut they were spot-on.\u201d<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t\t

Before they invested in new technology, the Dyna-Fab team asked around to see if there was the potential for other work. \u201cI kind of put it in Kerri\u2019s lap,\u201d Rew says. \u201cI asked, \u2018What else could we do with this technology?\u2019 and she reached out to other companies that we do work for.\u201d The consensus was that there were additional opportunities out there, which helped to affirm the buying decision.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t\t

Work with people. <\/h3><\/span>\n\t\t\t\t\t\t\t\n\t\t\t<\/path><\/svg><\/span>\n\t\t\t<\/path><\/svg><\/span>\n\t\t<\/span>\n\n\t\t\t\t\t\t<\/summary>\n\t\t\t\t

The firefighters who brought the Turtle Fire Systems opportunity to Dyna-Fab are firefighters first and foremost and businesspeople second. They are entrepreneurs with a big idea with limited experience in the manufacturing and production of their product.\u00a0 If Dyna-Fab had dismissed them due to their lack of manufacturing acumen, the company would have missed out on a big opportunity. On the other hand, by helping the start-up and providing technical assistance, Dyna-Fab made itself a part of the Turtle Fire Systems team.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t\t

As the firefighters worked to get their product into the marketplace, they ran into a number of problems, from manufacturers who had higher priorities to products that didn\u2019t quite meet their standards. \u201cWe continually demonstrate that we understand their requirements and can make a better product for them in a consistent cost effective and timely manner,\u201d Rew says.<\/p>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/details>\n\t\t\t\t\t<\/div>\n\t\t\t\t\t\t<\/div>\n\t\t\t\t
